Waste PE film is a valuable source of recyclable plastic. However, converting used film into reusable pellets requires a coordinated recycling process rather than a single crushing step. The process must address feeding, size reduction, contamination, moisture and melt filtration.

Why PE Film Recycling Is Challenging

High-pressure polyethylene film is commonly associated with LDPE film. Typical materials include packaging film, stretch wrap, industrial film scraps and some agricultural films. These materials create several challenges:

  • Low bulk density: loose film takes up considerable storage and transportation space.

  • Wrapping and entanglement: thin film can wrap around rotating shafts and cutting components.

  • Contamination: used film may contain soil, sand, labels, printing residues and moisture.

  • Uneven feeding: lightweight material can be difficult to feed consistently.

  • Pellet quality: residual contamination and moisture can affect pellet consistency.

The right equipment configuration depends on film thickness, feedstock condition, contamination level and required production capacity.

Step One: Shredding PE Film

The first stage is to reduce large pieces, loose film or compressed bundles into a manageable size. For bulky or bundled film, a properly configured double shaft shredder can serve as the primary size-reduction machine. Its counter-rotating shafts pull and shear material. Cutter geometry, feeding arrangements and operating conditions should be selected according to film thickness and wrapping tendency.

For applications requiring a different cutting arrangement or more controlled secondary size reduction, a single shaft shredder may also be considered.

Step Two: Crushing to the Required Size

After primary shredding, further crushing may be required to produce smaller pieces suitable for washing or extrusion. A plastic crusher machine can reduce suitable plastic feedstock into smaller particles or flakes. Screen size, knife configuration and machine capacity should be selected according to incoming material and downstream requirements.

For PE film, it is important to consider more than the desired output size. Film thickness, feeding consistency, moisture, throughput and wrapping risk must also be evaluated.

Step Three: Washing and Contaminant Removal

For post-consumer film and agricultural film, washing can be one of the most important stages. A typical washing section may include pre-washing, friction washing, sink-float separation and rinsing. The washing configuration depends on the condition of the incoming material. Clean industrial production scrap may require limited cleaning, while heavily contaminated agricultural film may need more intensive washing.

Step Four: Dewatering and Drying

After washing, PE film retains moisture that needs to be removed before extrusion. A typical system may combine mechanical dewatering, centrifugal drying and thermal drying. For lightweight film, the equipment must handle material consistently and minimize material loss. Proper drying helps reduce moisture entering the extruder and supports more stable pelletizing.

Step Five: Extrusion and Plastic Pelletizing

Once the PE film has been cleaned and sufficiently dried, it can enter the extrusion and pelletizing stage. A typical process includes feeding, melting and extrusion, degassing, melt filtration, pelletizing, cooling and collection. During extrusion, the PE material is melted and homogenized. Degassing helps remove volatile components, while melt filtration removes residual solid contaminants before pellet formation.

Typical PE Film Recycling Process

Waste PE Film → Sorting and Feeding → Primary Shredding → Secondary Crushing, If Required → Washing and Separation, If Required → Dewatering and Drying → Extrusion and Melt Filtration → Pelletizing → Recycled PE Pellets

The actual configuration should be based on the incoming material. Clean factory film scrap may require fewer processing stages, while dirty post-consumer film may need more intensive washing and drying.

How to Choose the Right PE Film Recycling Equipment

Before selecting a machine or complete production line, recyclers should confirm:

  1. Material type: LDPE film, LLDPE stretch film, agricultural film or mixed plastics?

  2. Feedstock condition: clean, wet, contaminated or heavily printed?

  3. Required capacity: kilograms or tonnes per hour?

  4. Target pellet quality: contamination, consistency and final application?

  5. Available space and utilities: installation dimensions, power supply and water treatment?

  6. Final product application: film extrusion, injection molding or other plastic products?

These details help determine the appropriate shredding, crushing, washing, drying and pelletizing configuration.
