Edge cracking in polyurethane screen panels is rarely caused by a single factor. It typically results from a combination of installation stress, mechanical fatigue, material impact, and the inherent properties of the material itself. The edge is the critical load-bearing zone where the panel connects to the equipment—and it is also the weakest link.
This is the leading cause of edge cracking. If the panel is installed with uneven tension, over-tensioning, or under-tensioning, stress concentrates at the edges or the panel shifts and slaps during vibration.
Under-tensioning: The panel loosens and repeatedly slaps against the support rails during vibration, causing fatigue fracture at the edges.
Over-tensioning: Pulling the panel too tight removes its elasticity. Under continuous dynamic loading, the edge hooks or ridges tear from over-stretching.
How to check: Look for shiny wear marks on the panel hooks or edges—a classic sign the panel has been moving during operation.
The panel edge relies on the support rails and buffer rubber strips beneath it to distribute load evenly. If the support structure is compromised, the edge bears loads it was never designed to handle.
Worn or bent support rails: The panel cannot sit flat, creating unsupported spans. During vibration, these unsupported edges develop abnormal bending stress that eventually causes cracking.
Aged or missing buffer rubber: The rubber strips fill gaps and absorb impact. If they harden, detach, or wear away, the panel hooks or edges strike the metal support rails directly—cracks appear quickly.
Direct impact: If feed drop height is excessive and material lump size is large without buffering, the instantaneous impact force can exceed the polyurethane's limit, causing edge or localized cracking. Installing a buffer hopper or wear liner at the feed end is essential protection.
Material characteristics: Screening sharp, heavy materials (such as large ore lumps) significantly increases impact and abrasion on panel edges.
Environmental aging: Prolonged exposure to UV radiation, ozone, or extreme temperatures makes polyurethane brittle, reduces elasticity, and degrades mechanical strength. Even unused new panels stored for more than 12 months may age, leading to rapid cracking after installation.
Manufacturing defects: Edge cracking can also originate in manufacturing. For example, poor bonding between the steel hook and polyurethane causes the hook to bear load independently, eventually leading to fatigue failure and edge cracking.
Addressing edge cracking requires action across installation, maintenance, and selection:
Standardize installation: Use calibrated tensioning tools and follow the manufacturer's recommended torque and star-pattern tightening sequence to ensure even tension distribution. Re-check tension within 24 hours of installation.
Maintain the support system: Every time panels are replaced, inspect support rails for straightness and buffer rubber for integrity. Worn rails and hardened rubber must be replaced.
Optimize feed conditions: Install a buffer hopper or wear-resistant rubber liner at the feed end to absorb impact energy from large lumps.
Select the right panel: Match hardness to material size. For large lump material, choose Shore A 85–90 harder compounds to resist impact. For fine wet material, choose softer compounds to prevent blinding.
Store properly: Keep panels in a cool, dry, dark area, avoid stacking heavy items on top, and prevent material aging.
Edge cracking in polyurethane screen panels is preventable. Most failures trace back to installation tensioning and support structure condition—both of which are within your control. By following the prevention checklist, you can extend panel life, reduce downtime, and improve screening efficiency.
